How do I avoid bubbles in my helmet cast?

If you’re casting a custom resin helmet, one of the most common frustrations is discovering trapped air bubbles in your finished piece. Achieving a flawless, bubble-free surface is a blend of technique and the right materials.

Mixing and Pouring Techniques

Slow and careful mixing is key. Stir your resin gently to reduce the formation of air pockets. When ready, pour the resin in thin, gradual stages rather than in one go—this helps air to escape naturally. Applying a mould-release agent to your helmet mould before pouring can also improve resin flow and make it easier for bubbles to rise and escape.

Releasing Bubbles During the Cure

Once poured, tap the sides of the mould lightly; this vibration encourages bubbles to move upwards and break the surface. For deeper or more stubborn bubbles, use a gentle heat source—a heat gun waved lightly over the resin in the early curing stages can break surface bubbles without overheating. Take care not to overheat, especially on deeper pours.

Choosing a Suitable Resin

The resin you use can make a real difference. For deep helmet casts, opt for a specialised deep pour resin like Epoxytable 10-Ten, formulated for thick layers and designed with low viscosity to minimise bubbles. If your project is up to 5cm thick, EpoxyTable 5-Five provides a consistently clear finish. For rapid, detailed work in smaller moulds, consider “Polyform” polyurethane casting resin for swift, precise results.

When Bubble Control Matters Most

Bubbles are especially noticeable in helmet visors, edges, or decorative elements. A meticulous approach to pouring and degassing is vital when surface clarity or structural integrity is required.
